Abnormal noise from a generator is a clear warning sign of a serious mechanical fault – the machine must be shut down and stalled immediately. Failure to do so may cause complete generator failure in a short time, and could even trigger a fire or engine damage. Follow the emergency response procedure below based on the characteristics of the abnormal noise.

Level 1: High-Pitched Squeal / Shrill Whine (the most common warning)

Fault Diagnosis:

Typically caused by drive belt slippage, which results from aged belts, excessively loose tension, or oil contamination on the belt/pulleys.

Emergency Response:

  1. Shut down the machine safely at once.

  2. Check belt tension (press the middle of the belt with a finger; the deflection should be approximately 10–15 mm).

  3. Inspect the belt for cracks and wear, and clean the pulley grooves.

  4. Retension or replace the belt immediately.


Risks:

Continuous slippage will cause belt ablation and breakage, leading to water pump and fan failure, and subsequent engine overheating.

Level 2: Continuous Rustling or Rattling Friction Noise

Fault Diagnosis:

Highly likely to be the dry friction sound from a severely oil-starved or worn front bearing of the generator. The noise may intensify as the rotational speed increases.

Emergency Response:

  1. Shut down the machine safely at once – do not attempt to restart it.

  2. After cooling, manually rotate the generator pulley. Normal operation should be smooth with no jamming; a heavy, gritty feel or abnormal noise indicates a damaged bearing.

  3. The generator must be serviced immediately to replace the bearing and inspect the oil seal. Continued operation will cause bearing seizure and rotor rubbing (against the stator coil), leading to multiplied repair costs.

Risks:

A seized bearing may cause belt breakage or a bent rotor shaft.

Level 3: Periodic Clunking Knocks or Violent Thudding Noise

Fault Diagnosis:

This is the most dangerous signal, indicating internal mechanical interference or severe loosening. Possible causes include:

  • Broken rotor fan blades scraping against internal components

  • Severe bearing damage causing eccentric rotation of the rotor

  • Detachment of internal parts such as the rectifier bridge or regulator bracket

Emergency Response:

  1. Perform an emergency shutdown immediately.

  2. Disconnect the negative battery cable to prevent short circuits.

  3. Do not restart the generator – send the complete generator assembly to a professional repair shop for teardown and inspection.

Risks:

Internal components may fly off at any time, puncturing the generator housing and even causing severe mechanical chain-reaction damage.

Level 4: Dull Humming with Severe Vibration

Fault Diagnosis:

Usually related to internal electrical faults of the generator, such as a partial short circuit in the stator windings, an out-of-round rotor (very rare), or severe loosening of the mounting base.

Emergency Response:

  1. Shut down the machine safely at once.

  2. Inspect the generator mounting bolts for loosening.

  3. Manually rotate the pulley to check for localized jamming (a sign of potential rotor rubbing).

  4. Conduct professional testing (e.g., measuring winding resistance and insulation resistance) to identify the fault point.

Core Safety Principles

  1. Shut down immediately at the first sign of abnormal noise: This is the cheapest and most effective protective measure.

  2. Disconnect the power supply before inspection: Always disconnect the battery before any checks to prevent accidental short circuits.
